I plan on getting my header welded with added supports this winter. Last time I had it welded we didn't bolt it to a head and it now requires a gasket so I plan to bolt it down this time.

Question #1: Would it hurt to have the header milled after welding?
I would like to eliminate the gasket.

My M_ase DP leaks where it bolts to the turbo and the pass. manifold leaks where it bolts to the turbo. I also plan on milling the DP and both flanges on the manifold.

Question #2: Would it hurt to have the turbo flanges milled to make sure all surfaces are flat?

Question #3: What, if any, coatings should be used on the manifolds to prevent future cracks? I like the look of Jet-Hot and thought about them but I hear some say it's only for show.

I HATE exhaust leaks and I only want to do this once so please let me hear your suggestions.:D

#1 No...Ideally, they should all be milled flat after welding...

#2 It wouldn't hurt, but I don't think it would need it...

#3 I don't think there is anything you can "put" on a stock header to keep it from cracking...Other than a gusset or support between #3 and #5...But it may eventually crack anyway...As for Jet-Hot or the other similar coatings, they aren't just for show, they actually keep most of the heat inside the header and the main reason for using it is so that it doesn't radiate as much heat into the engine compartment...
