how come a 4.1 intake manifold and carb will bolt onto the 3.8 litre but the heads wont?

Yup, the big thing to watch out for when mixing and matching heads amongst years is making sure the head gaskets/water passages line up right, esp. if using metal shim type gaskets. The part store Felpro head gaskets supposedly allow a wider variation of mixing.............. i'll be testing that theory soon with 8445 heads on a '77 odd-fire block.....
