I have some wear in the contact area where the direct drum contacts the drive lugs of the sun shell. Near as I can measure, it's around .050". I can easily dress it up to take off the worn area, question is, how much is too much wear and what problems will it cause? I'm pretty sure I can put a little weld on the area to put it back to the stock dimension, anybody tried this?

 
Yes. Welded then milled the slots out in a Bridgeport.

Thanks, I'll weld them up and reshape to the original size then.

Not many since over 90% are unacceptable for use in a high performance build already. The good news is they are fixable to an extent. The band surface can be machined, lugs welded and machined, and the sealing ring bore machined and larger rings used

I'll bet the band surface could be flame sprayed to build it back to stock dimension, expensive though.
