I can't tig weld and I definately can't do it to aluminium. I read somewhere, I think on here but I can't find it, that folks were using engine block filler. If so, can you sand it down and will it adhere to aluminium? I'm afraid of the expansion but the Hardblok brand says it doesn't. Any thoughts?

Melt a piston & pour it in. That's what I've seen used in the past.

Thanks, JM. I found that extruded aluminum does not work well. A forged piston or cast piece should do the trick. I have not tried it yet. Be careful if you try this.

hello; Could someone explain how filling the EGR port helps in what? Most new chips don't use the EGR.

I packed the port with coarse steel wool and poured JB Weld over it, sanded, and painted. JB Weld can withstand 500 degrees constant so its no issue for an intake. And its easy to undo if I wanted to; going on 7 years now......

I just added a couple more bolts, a plate, and gasket.

I tapped my intake and screwed a plug into it. I still am going to cover it with an egr cover though

You can also get a product called alumaweld but you will need clean metal to use it and at least a MAPP torch. Do a little research on youtube and you can see how it works. Pretty cool stuff but it does take some practice to use it.:)

jlat,
Within the cylinder heads, the exhaust port for the center cylinders has a large passage for the EGR system. This passage disrupts exhaust gas flow. The outer cylinders also have EGR passages connecting to their exhaust ports but they are not nearly as large when compared to the center cylinder's EGR passage. I have included a few photos.
