GREAT checklist list from Suicide Six.

Interesting issues you have.
Is you CAT in good condition?
O2 CC active?

Diconnect PCV and plug the hole.
Maybe the "blowby" causes some knock.

Regarding TPS;
Step on it slowly and see if the voltage increases smoothly and not "jump".

Are you 100% sure the injectors match the chip?
What does your coil resistance measure?
What condition is the module in?
What about the injectors, what shape are they in, i.e leaking?

Edit:
Sounds like one or more issues:
1. Rich
2. KR

Rich could result in the KR, but should not be rich at idle.
You could have issues left to review for "rich running at idle" with:
1. Ingintion system
2. Injectors

Check the MAF on the scan master when diving and raise the boost up to 10PSI, you should see at least 180. If your MAF is not seeing 180-200 GPS your car will run lean and knock in the mid boost levels.

the chip was burned for 50lb injectors, the injectors are brand new
module/coils should be fine, i've swapped em with another set i have. I might try switching back again I suppose. I'll go check the MAF reading... now that I know it's the AF on scanmaster

MAF reads 180-200+ at 10psi
TPS goes up smoothly with throttle, at least with the scanmaster and going very slowly increasing throttle...

I have another maf, another coilpack/module, my old spark plugs (R44ts vs current R43TS), old plugs/wires, etc...

I suppose I should pull the plugs and see if they'll tell me anything... might as well put my old ones back on..

It would be quite nice if my stupid direct scan would work, but it causes problems when i hook it up itself

How many miles on the motor? Timing chain?

(Starting to grasp here ...... )

I said up a little in the thread that it has 166k miles, the heads have been rebuilt at the dealership some time before I bought it, and the timing chain has been replaced.

Sorry Bro. I am out of ideas.

might as well bring this one back up, as i still have the problem...

I took off my engine tie down strap thinking maybe it was banging on the inner fender, and it doesnt seem to show much knock on the scanmaster now, but i still hear that nasty popping noise when the turbo first starts building boost (only when i mash the pedal)

I tried hooking up my direct scan again with the ribbon barely on and stretched away from the ECM and it still pops and bucks and flashes the SES light when the cable is plugged in

so i dont have any other data :-/

It was just too agressive of timing down low for the 91 octane around here

I put in a couple gallons of 101 and it runs great now, and i was able to turn the boost back to 15 psi... feels great now

As for the direct scan, I've gotten shielding from Conelys and installed it, but havent plugged it into the ecm yet, so I'm not sure if that'll fix it or not... Not as worried now that the car is running great... Now to fix those darned header leaks and turn it up some more
