Well, looks like I need to remove the A/C box to get the water to stop coming into my car.

Anyone done a 'how to' thread on how to do this job yet?

I HAVE done a search and found that I DON'T need to remove the passenger fender, but DO need to remove the inner fender well..which I will start doing soon.

Any other tips? What should I use to reseal this thing? I was thinking black RTV that goes all along the edges including around the bolt holes.

I'm going to take pictures along the way and post them like I did with the thermostat thread.

Get a hold of Brian at gbodyparts. He sells the gasket and will probably know what kind of sealer to use with it.
 
I've continuted to search but haven't found anything about an actual gasket...there is one there??? All the suggestions I've seen are to use window setting ribbon...will keep looking for this gasket though!
 
Here are directions i found on line once and saved them. I don't have the link but here they are. I haven't attempted this yet.

Water leak under dash
First pull the lower window trim
then take out the mesh grate. (heater air intake)
take out bolts attaching heater box to fire wall
Scrape out all the old sealant and reseal with 3M body sealant and black RTV

I dont see it on gbodyparts. I hate to say this but mikes montes has gasket for 14.99.Go there and type in heater box gasket. Call brian first Im sure he has them. Once you pull the box you will have to clean all the old gasket and sealer and then install new gasket and when together you go around box with the sealer. I have never pulled a box with fender still on car. All the ones I pulled were parts cars. good luck

The only time I have seen water leak at the AC box, it has only been the top portion on the box that needs to be removed and re-sealed?

The info that EVIL posted applies to the top portion of the box.
 
I'll give it a go with removing the top bolts and scraping out all that I can then using the body sealent and black RTV...worth a shot.
 
the sealer you are looking for is called "dum dum" any body shop has it and will prob give it to u for free. im not kidding about the name.
 
Nick is right. You only want to remove the top portion of the box. YOU DO NOT want to remove the bottom portion!!!!!
 
Well couldn't find any 3M body sealer and I had already left before I saw the 'dum dum' thing...so I had gotten something called 'seam sealer' and from what I could tell it is the exact same thing as the other two brands...so here is hoping it works out.

Took out the top 4 bolts and I scraped off as much of the old crap I could get, and I'm pretty sure I got it all. Then I cleaned the area with alcohol, let it dry, and put the seam sealer on...looks pretty good so far. Letting that stuff fully dry and will top it off with the Black RTV.
 
i just fixed my water from coming in the car i took out the mesh grate and i stuck my hand all the way down the box towards driver side and theres a flap that allows water/debris to leave but after so many years it gets plugged with junk/sand/dirt so when i reached in there i took out about an inch and half of dirt and grime then i ran my water hose thru it at full blast with the flap opened and all the little junk came out and flushed away behind the front passenger tire...so test i poured two gallons of water and it all drained out fine..no more water in my passnger side rug or near my kick panel.. hope this helps
 
Yeah I already did that as well....was full of crap. Didn't help. Thanks for the tip though.
 
how are you testing? your pouring water directly into the mesh and it doesnt flush out? where exactly is the water coming into the car ? near kick panel or rug above the glove box?
 
using a hose on high power spraying against the windshield and letting the water run down. Putting the trim on and everything prior to spraying as well. Water comes in next to the push out vent for the heater (the white plastic piece). Water flushes out of the vents great....now...lol
