Just pulled off both headers, and the flange on the passenger side is about an 1/8" thinner than the driver's side. Anyone come across something like this before? I'm guessing it's probably been off the car and worked on before before, but don't know for sure...

Did either side have a gasket?
 
Both flanges were leaking in a few spots. Passenger side has a very small crack by a weld where the flange is. The driver side has something black on it. Doesn't look like rtv sealant. Looks almost like black paint just on the face of the flange. Passenger side didn't seem to have anything like that, but only have pictures to look at. I cleaned it up about a week ago. Put it back on, and then found the crack, and the driver side leaks. Hooked a Shop vac up to the muffler, and blew air in to it. That's how I found the leaks.
 
I'm thinking about making a new flange, and cutting the old one off.
 
RJC sells the flanges....That is last resort.....Rich did a set of GN ones like that for me and without the engine on the stand I don't see how it is possible...
 
Headers are stainless, but flanges are steel. Not sure what I'm going to do. I welded up the crack yesterday. I'm gonna have the flanges machined one more time, and i'll see how they look. I still want to try to run without gaskets.
 
Correct, different head on the GN and different flange too.
Do all you can do to save yours,resurface as a last resort and take off as little as needed. make up small imperfections with Hi temp RTV or a gasket.

Other than that you'll have to find a tool and die shop to duplicate an original header flange on a wire EDM or one of thier other fancy machines, and set up costs will be steep.

Removing the old flange is time consuming and getting the old tubes in the flange and mocking them has to be done with the engine on a stand and crossover in place.

I actually found a guy on line that has the flanges. If it pans out i'll post it on here. I'm still going to keep the original flange on, and I'm going to try without gaskets. If it still leaks I have gaskets, but i'll wait and see. I'm having them resurfaced, but they're almost good now. Don't have to take much material off. Should have it up and running this weekend...

No problem. Ya did get me excited for a minute though. I have the headers at a machine shop right now, and he says they're good. I shouldn't have any more problems with them...
