Looks like the rotating reluctor tabs rubbed up against the bases of the sensor rather than hitting the sensor fins. If you look at this pic you can see gouges where it rubbed right in between where the 2 fins would have been for the sensor, could have hit the fins too but hard to tell since they are gone. Sensor felt tight so don't think it came loose. New one I'll leave a little more clearance for the tabs sitting too deep in the fins in case the crank is walking back a little..maybe thrust bearing wear.

Crank bolt tight?

Good point, I'll pop the belt off and check it this weekend, but that wouldn't have allowed the tabs to come back towards the rear to bottom out on the sensor I wouldn't think, but worth checking.

Got the sensor on today but I think there must be an issue with the reluctor, 1 of the 3 tabs was a little difficult for me to get the .02" spacer between it in order to get it at the proper position. It did fire right up but that 1 tab seems to be making slight contact with the sensor, but at least I was able to start it and move it to my lift now where I can get under it and try to re-align it better than trying to do it on my back not able to see very well.

I could not detect any crank movement either, but will try prying around more when on the lift later in the week. Balancer was not loose either.

Alright it's all working fine now! That one reluctor tab was slightly out of alignment from the others, luckily it was bent slightly outward by probably .01 of an inch. Probably got that way when the old sensor interfeared with it. With a piece of wood, I slightly tapped it back towards the crank shaft with a dead blow hammer, after about 3 or 4 light taps all up and down that 1 tab, it clears perfect with the .02 feeler gauge on each side between the sensor tab.
No more noise, and took it for a spin all the way up to 24# of boost a few times, no issues! Solved!
